I'm going to be posting progress on my dragonborn hexblade cosplay up towards my deadline in September. I hope you enjoy the posts and feel free to ask questions or give criticism/advice.
Step 1 - Template I'm using Photoshop to crop out the sword and https://rasterbator.net/ to enlarge, segment and print it to the size I want..
Step 2 - Trace I cut out the paper sword template and stuck the pages together with tape, then traced it twice (while flipping the template) on to foam floor mats that I bought from Lowe's. The mats were not big enough for this HUGE sword so I had to extend the template across two pieces.
Step 3 - Cut Foam I then cut the two blade sections out with an exacto knife. I wanted two so I could slot a fiberglass rod through the center of them for stability.
Step 4 - Sanding and Fiberglass Rod I then used a sander to remove the grip pattern that was on the underside of the floor mats. Then I cut a line in to both pieces using a handy twin exacto blade cutter tool for inserting the fiberglass rod.
Step 5 - Gluing and Blocking Out I used contact cement to glue the two pieces together, bought a PVC pipe for the handle, covered it in leather and made a quick crossguard. I pinned and taped everything together to get an idea for weight, silhouette and size.
Step 6 - Creating the Pummel This was pretty easy. Same process as the sword, just tracing, cutting and gluing. For the messy sharpened look I used a belt sander and a dremel.
Step 7 - Sanding the Sword Edges This part was scary but also very exciting. It's easy to make a mistake here but it turned out great! I used a belt sander to create that rough flint-like sharpened edge-wear.
Step 8 - Making the Crossguard I created a few designs for the crossguard until I found one I liked.
I then cut out the one I liked and glued it to the sword.
I then cut out two more matching pieces and glued them over the top.
I finally sanded down the crossguard to get the desired effect I wanted. With the three pieces it allowed me to thin it at the ends.
Step 9 - Attaching the Hilt I am now in the process of glueing the hilt to the sword. I have placed it on temporarily below.

Building the Sword
Step 1 - Template
