Not really understanding the "hexblade" - the primary feature "hex warrior" doesn't work with greatswords.
Barbarian would be a good option to include. Ichigo is a very direct and sometimes reckless combatant. The Rage may be like going into bankai or donning his hollow mask. Some reflavouring may be required but totem and zealot have some thematically appropriate features. The zealot's rage beyond death feature would be like when Ichigo when hollow-mode after Ulqiuorra (spelling?!) blew a hole through his chest.
Fighter is not really a good fit. Sure it gets action surge and improved extra attacks, but Ichigo rarely "multi attacks" during his fights. They are usually single strikes - very powerful ones but even so.
The biggest problem you have for the build is getsuga tenshou. There's nothing in 5e D&D that accurately replicates this - nothing comes close at all. Without getsuga tenshou he's a very basic warrior who is very resilient and hits hard and go into a state where he hits harder, becomes more resilient and gets faster. Barbarians do the same thing.

His first shikai zanpaktou - original zangetsu - is a propeller style khyber blade designed to be spun and thrown, not just slashed, (hence lack of proper handle and the use of the white cloth for pulling it back to you). This was explained and demonstrated when he fight White in the inner world. Which would make him more like a Path of the Giant Barbarian - just without the 14th level feature increasing his size. Alas, Ichigo is too basic for using the blade how it was meant to and stuck with "slash slash getsuga-tenshou" because he's rather dense and was powerful enough to get away with it. He mostly uses getsuga tenshou wrong too - constantly just using it as a basic forward projectile when it's actually meant to be a sweeping ground-to-sky arc (hence the name: Getsuga Tenshou = Lunar Fang [refence to blade shape] Heaven Splitter/Stab [referencing it's meant to arc up to split the sky): he only uses this properly once in the end of the fullbring arc.
In his defence, he's very very new. And him only ever using getsuga tenshou was a writing mechanic to showcase his power changes because his getsuga tenshou would change across the series, as well as highlight the difference between original powers, reactivated powers, and his eventual true powers.
But aye. There's no question at all: he is a Barbarian.

Multiclassing into Warlock should give you Misty Step after three levels, which could act as something similar to Shun-po. Picking something like the Great Weapon Master feat would be a good idea, since adding an extra +10 damage to an attack somewhat emulates his Getsuga Tenshou, since the getting in one big hit is probably the closest thing you would ever get. The Invocation Eldritch Smite could also be similar to this, especially if you can work out with your DM how it would look. I do agree with Cyb3rm1nd on his advice to be a Barbarian, at least partially. I still think it makes more sense for him to stay mostly Fighter, but taking even one level into Barbarian will give Rage, which could be seen as a transformation similar to Bankai, and it'll also give you Unarmored Defense, meaning you could swap out armor for something more aesthetically fitting, as long as you have a high enough Dexterity and Constitution to make up for it.

I'm really wanting to build a PC based around Ichigo Kurosaki from Bleach. Not really down to every detail (e.g. I'll still be wearing armour).
My main focus more so would be to be wielding a greatsword (or massive zanpakto) and keeping the samurai esc theme.
I've seen some vids around this and how they say to use paladin/hexblade etc, but it doesn't thematically fit from my opinion.
Really, I guess what would be people's opinions on a good samurai/warlock or even samurai/sorcerer build?

It does if you combine it with Pact of the Blade. Spelled out in the Hex Warrior description itself.
