Yeah, I couldn't answer "what's something I change from game to game" because, well, I'm making a new character for each game, it's not like I'm taking an old character and "changing" something.
I'll often just be browsing and see art or something I like and come up with a character idea based on that. Other times I just want to try out a new subclass/race/etc.
It also depends on what classes the rest of the party are thinking about going, or if there's anything specific to the new setting which is being included/excluded, fun lore about a particular subject, etc which could give a fun hook for the character.
1) When it come to "figure" size you have to remember the size of your usable area and how much will fit in that area. And then look at the difficulty in painting or even seeing details of the figures.
2) Some people may have a set role they will always play but for me I tend to change character concepts with the setting and group dynamics. A wizard isn't an option in a magic-less campaign just as a goliath won't fit well in gnome tunnels.
3) Much the same as answer 2, most things depend on the setting of the game and the known parts of the adventure.
4) I tend to not play as myself but every character I play will have some parts of me. It's a-lot like playing mass effect and trying to play renegade, sooner or later I always go back to being a boy-scout.

I couldn't answer the last two since I haven't taken a same or similar character from one game into another.

2. So I've played as about 7 different chars in my time and it never gets old
3. I change to completely change chars, literally everything
4. Depends on the character, it takes a while for me to figure out that question until I figure them out.

What do I change from game to game? Everything. Race, class, background, preferred weapons, feats, genders, you name it.
Personalities? The character has their own personality. Some of them may be close to me IRL. Some may be completely different.
